I wanted to print a pulley with my home-built 3D printer and it turned out that it is fairly complicated to print if you keep the part as one together. A problem is that when you have overhanging structures, you need either a support structure or you need to design it in a way that you don't go over an angle of 45 degrees as you move in z direction. My solution to this is to separate the part into two and make it in a way that you can easily press the parts together after.
In my case, I printed a pulley of 1'' inner diameter, with a maximum outer diameter of 64mm (~2.5''). I used a mallet to press the pieces together and it turned out very nice and solid. The structure is quite solid even with a 50% infill.
