jltx's design is great, no one can deny it. However, his pulleys started splitting apart on me, and rubbing on the alignment ridge built into the mounts. There was enough friction that I was getting small piles of plastic dust under my idler mounts, and I was concerned about the long-term implications for my belt.
To resolve this issue, I have remixed the pulley as a one piece print which uses 2x623ZZ bearings rather than 1x608. I also needed to create spacers to install between the tensioner arms and the bearing races.
Print 1x pulley, and 2x spacers. To install, simply press a 623ZZ bearing into each side of the pulley, then when replacing your existing pulley add a spacer on each side of the pulley. Be sure the large flat 10mm wide side of the spacer mates against the tensioner arm, and the side with the ridge is against the bearing race. I found a tweezer helpful for getting everything aligned properly. As there is no spacer between the two pulley bearings, do not over tighte
