i tried to achive a good fit in the Y/Z plane for the newer design, without the old one getting too loose.
Z i kept pretty tight.

i don´t think that a very high infill is needed but strengthen your part with 3-4 vertical shells is often a good idea.

you probably don´t need to support the whole length of the overhang, but a few supported points are necessary.
